Pipe fit-up tolerances directly influence the fatigue life of welded piping...

Per ASME B31.3 Paragraph 328.4.2, the maximum allowable mismatch at girth welds is 1.5 mm for wall thickness up to 12 mm, and 3 mm for thicker walls. Ovality limits are typically 1% of nominal diameter for thin-wall pipe and 0.5% for thick-wall. These values are not arbitrary; they are derived from fatigue test data showing that exceeding these limits reduces fatigue life by up to 50%.

Dearman and Sawyer fit-up clamps are widely used to control ovality and alignment during tack welding. Industry guidance from these manufacturers recommends that internal line-up clamps be used for pipes above 6-inch diameter to maintain roundness during root pass deposition. For smaller diameters, external clamps with sufficient stiffness are preferred.

The IIW Fatigue Design Recommendations provide S-N curves that account for stress concentration factors (SCF) due to misalignment. For a 1 mm offset in a 10 mm wall pipe, the SCF is approximately 1.3, which shifts the fatigue class from FAT 71 to FAT 56. This reduction means the component will fail at 60% of the design cycles.

A practical approach is to include fit-up tolerance checks as a mandatory hold point in the Inspection and Test Plan (ITP). Measuring ovality with a pi tape and alignment with a straightedge before welding ensures that fatigue-critical welds meet the required durability.
